What to Actually Witness at a Transformer FAT — and What the Certificate Doesn’t Tell You

2026-10-22

FOR IMMEDIATE RELEASE

A transformer’s factory acceptance test certificate is often treated as a pass/fail document. In practice, the difference between a transformer that reaches year 25 in service and one that fails in year 3 is frequently determined not by whether the unit passed, but by which tests were witnessed, what the measured values were, and whether those values will still be meaningful after 30 days at sea and months of site storage in a humid, dusty environment.

The Routine Set: Necessary but Not Sufficient

IEC 60076 routine tests — winding resistance, voltage ratio and phase displacement, insulation resistance, applied and induced voltage withstand, short-circuit impedance and loss measurement — establish that the transformer is electrically sound at the moment of test. They are indispensable. They are also the minimum, and a certificate showing only routine tests tells the buyer very little about mechanical integrity or incipient insulation defects.

The gap becomes acute at 72.5 kV and above, where sweep frequency response analysis (SFRA) and partial discharge (PD) measurement move from “special” to essential. SFRA detects core and winding movement — including displacement introduced during transport, not just at the factory. PD measurement catches insulation defects that routine dielectric tests at power frequency can miss. A transformer that passes applied voltage and induced overvoltage but carries a 50 pC discharge site in a winding has a latent failure mechanism that a routine-test-only certificate will not disclose.

The Oil Question: Factory DGA Is a Baseline, Not a Clearance

For oil-immersed units, factory dissolved gas analysis is often treated as a formality. It should be treated as the zero-hour reference against which all future site DGA will be judged. The three gases that matter most operationally are:

·

Hydrogen: a universal fault indicator, appearing from approximately 150°C. Levels above 100 ppm signal abnormality; above 700 ppm suggest active fault development.

·

Acetylene: forms only above 700°C and is the definitive marker of arcing. Any value above 2 ppm warrants urgent attention; modern monitoring can detect as low as 0.5 ppm.

·

·

Moisture: not a fault gas, but a life-limiting variable. Each doubling of moisture content in paper insulation reduces expected life by approximately half.

·

A factory DGA taken after oil filling and before shipment establishes the baseline. If the same unit arrives on site with elevated hydrogen or detectable acetylene relative to that baseline, the transport or storage phase has introduced a problem — and the buyer has evidence, not suspicion.

What Hualai Power Puts on the Witnessed Test Map

Jiangsu Hualai Electric Technology Co., Ltd. structures FAT for Angola-bound transformers around a witnessed test map agreed at contract stage, not a take-it-or-leave-it certificate package. For units at 72.5 kV and above, the default witnessed set includes SFRA and PD alongside the full IEC 60076 routine battery. For distribution-class units, the emphasis is on loss measurement verification (because that is the commercial variable that affects TCO) and insulation resistance under controlled humidity conditions — a point of particular relevance for coastal Angolan destinations.

The company’s Angola-facing export process includes factory DGA baseline recording on oil-immersed units and retention of the SFRA fingerprint for comparison against site commissioning measurements. This is not an additional service layer; it is the documentation that makes a future fault investigation possible rather than speculative.

“A FAT certificate that says ‘pass’ without the measured values and the test conditions is a receipt, not a technical record,” the company’s quality engineering lead noted. “For Angola, where site intervention is expensive and slow, the factory record is the first line of diagnosis. We treat it that way.”

Buyers and EPC contractors preparing a FAT witness plan for Angola-bound transformers can request Hualai Power’s standard witnessed-test matrix and sample documentation package.
